In the sewing industry, one of the often-occurring problems during operation is the breakage of thread, which may lead to production delays, prolong machine downtime, and impact the quality of the produced garments. Regularly, the threads often break, so the operator has to stop sewing, put on a new thread, and check and correct poor seams, contributing to decreased productivity. The gaps, however, can be quite serious in large factories where the target might be high.

While quality is important, the thread may break due to the setting of the machine, the needles you are using, too much tension, how you use the thread, or because of an unsuitable or inadequate type of thread. To achieve even stitching and production flow, the first step in identifying the root cause must be taken.

Understanding the Common Causes of Thread Breakage

As the sewing thread moves through the machine, it is subject to friction, tension, and multiple passes. However, when these forces are greater than the capacity of the thread to resist them, stitching problems can occur.

A too-tight thread is a common problem. High thread tension in the upper or lower tension can cause additional load and tension on the thread, which can cause breakage. Too much or too little tension can also cause stitches and seams to pucker.

Needle damage is also a common problem. Crooked, curved, round-ended, or sized needles are not smooth and can sort of snag and tear the yarn fibers and cause an irregular stitch pattern. To prevent these troubles, replace worn needles and choose the right needle and point.

Check Thread Quality and Specifications

All things thread do have a direct impact on sewing. If they are not of uniform thickness, have weak points, are too hairy or do not have good surface properties, they can break more often during high-speed sewing.

The selection of threads should be done based on the fabric, garment construction, speed of the machine, and the type of stitches. The same thing that works for a lightweight woven fabric can be ineffective with heavily woven denims or tightly made garments.

Important factors to evaluate include:

  • Tensile strength: Ensures the thread can withstand sewing forces.
  • Evenness: Helps maintain consistent stitch formation.
  • Abrasion resistance: Minimizes damage due to repeated contact with machine components.
  • Lubrication: Supports smooth thread movement and helps control friction.
  • Thread size: Must be compatible with the needle, fabric, and seam construction.
  • Heat resistance: Threads that withstand high temperatures, such as para-aramid thread, fire-retardant sewing thread.

Appropriate thread specifications can minimize unnecessary stress and streamline production.

Check Needle and Thread Path

Even with good-quality thread, various needles may be prone to breaking because of the damage or faulty installation of the needle. The operators should inspect the needle for burrs, bending, and wear and confirm the correct position on the needle.

It is also important to check the path made by the thread. Sharp edges, rough surfaces, lint accumulation, and damaged guides can weaken the thread as it moves through the machine. Repeated breaks could be due to problems involving the tension discs, needle eye, take-up lever, or the bobbin area.

Cleaning and preventive maintenance can eliminate these problems early and before a large production run is done.

Adjust Machine Speed and Tension

The super speed sewing leads to more friction and heat, especially for thick fabric or multiple layers of fabric. If the thread is not designed for the operating speed, repeated breaks can happen.

Machine speed should be such that it is compatible with fabric, thread, needle, and seam specifications. A temporary speed reduction will help see if the operating speed is too fast to contribute to the issue.

Don’t overtighten the thread. The goal is to stitch fairly evenly with the aim of not putting too much strain on the thread. It is good to use test stitches after every change to be sure the issue is overcome.

Consider Fabric and Seam Construction

Another reason for thread breakage can be the fabric’s characteristics. Materials of high density, coated fabrics, and multi-layer seams and overlaps with high intersections increase the resistance of needle penetration and friction of the fabric.

In such applications, the manufacturers must choose the right needle point, thickness, and texture of the thread. When trying to determine the needle and thread combination, actually test them on the fabric and then use the right one.

It is also crucial to use the right seam design and stitch count. Too many stitches may create holes and add tension onto the thread and fabric, or improper seam allowance or large intersections may cause the machine to bind and jam.

Establish Preventive Maintenance Practices

The following maintenance system can help overcome the occurrence of broken threads and will limit production downtime. Machines should be cleaned regularly, needles changed when needed, thread guides checked, and the tension adjusted before beginning production by the operator.

Recurring breakages should also be tracked by supervisors. Leaving the seam or thread location or machine lot as a source of future problems should be noted, and then the issue should be investigated.

The use of standardized machine settings, operator training, and regular checks is made during routine inspections to detect the problems early and support consistent sewing performance in factories.

Conclusion

Thread breakage during sewing is rarely caused by a single factor. The factors affecting sewing include thread quality, condition of the needle, machine tension, sewing speed, fabric quality, and maintenance.

Spending time figuring out the true reason for the problem before making a change is the best way for apparel manufacturers to troubleshoot. Choosing the right thread, machine care, optimization of sewing parameters, and testing of sewing thread properties under real production conditions can help manufacturers to minimize machine downtime, with better seam quality and more efficient garment production.
